Custom packaging boxes describes a co-ordinated packaging programme rather than a single format: the primary carton the customer sees, the shipper it travels in, and the inserts, sleeves and tissue that connect them — all designed on one brand system and one production schedule.

  • One colour standard. Brand colours matched once and applied across every format and board type.
  • Shared tooling. Overlapping sizes reuse dies, taking real cost out of a multi-format order.
  • One production window. The whole range arrives together instead of trickling in over months.
  • Cheap to extend. New SKUs plug into existing specs — artwork and dieline only.

What are custom packaging boxes?

Most brands buy packaging piecemeal and end up with three suppliers, three colour standards and three lead times. Running the programme as one system fixes colour once, shares tooling where formats overlap, and lets a single production window cover the whole range — which is usually where the real savings sit.

A packaging system also has a hierarchy: primary packaging touches the product and carries the regulatory copy, secondary packaging groups and merchandises it, and tertiary packaging moves it on a pallet. Naming which layer does which job prevents the classic mistake of over-engineering a shipper that a customer never sees.

Once the system exists, adding a SKU is cheap. New sizes reuse the same board specs, the same coating and the same colour standard, so a new product launch needs artwork and a dieline rather than a fresh sourcing exercise.

Custom Packaging Boxes: styles and constructions

The construction decides how the box closes, how much it protects and what it costs. These are the formats we produce most often for custom packaging boxes.

Primary carton

The retail-facing box: barcode, claims, product imagery.

Secondary shipper or mailer

Transit protection, branded or plain depending on channel.

Inserts and fitments

Corrugated, pulp or foam platforms that hold contents in place.

Sleeves, belly bands and tissue

Low-cost layers that version a single base box across campaigns.

Materials

Coated SBS
Primary cartons where colour fidelity leads.
E- and B-flute corrugated
Mailers, shippers and shelf-ready trays.
Recycled kraft
A consistent natural look across every layer of the system.
Moulded pulp
Plastic-free fitments moulded to the product profile.

Printing & finishing options

  • Single brand colour standard across formats
  • Shared coating specification
  • Consistent typography and dieline system
  • Seasonal sleeve versioning

Who orders custom packaging boxes

  • Brands running more than three packaging formats
  • Companies consolidating multiple packaging suppliers
  • Teams planning a full rebrand or packaging refresh
  • Businesses launching a product family rather than one SKU

Popular custom packaging boxes sizes

Every order is cut to your interior dimensions — these are the sizes customers request most often, and a useful starting point if you are not sure where to begin.

Size (L × W × D)Typical use
Size ladder of 3Small / medium / large covering 80% of orders
Size ladder of 5Tighter fit, lower dimensional weight, more SKUs
Matched primary + shipperCarton nests exactly inside the mailer
Sleeve over base boxOne box, many seasonal versions
Pallet-optimised caseFull layers with no overhang

How to choose custom packaging boxes

  1. Map the three layers first

Write down what is primary, secondary and tertiary. Over-engineered shippers are the most common waste.

  2. Design a size ladder, not one box

Three to five sizes covering your order profile beats a single compromise size.

  3. Version with sleeves

A printed sleeve over a neutral base box gives seasonal variety without new box tooling.

  4. Consolidate the schedule

Running all formats in one window is normally cheaper than four separate orders.

The headline price includes local VAT or GST where that market requires it. If you are VAT-registered you reclaim that, so the excl. tax column is your real cost. FAQ

Frequently Asked Questions

What is included in a custom packaging programme?
Typically the primary retail carton, the secondary mailer or shipper, any inserts or fitments, and finishing layers such as sleeves, belly bands, tissue and stickers — all specified against one brand colour standard and produced on one schedule.
Is it cheaper to order all my packaging together?
Usually yes. Shared dies where sizes overlap, one colour match instead of several, and a single production window remove setup costs that repeat on every separate order.
What is the difference between primary and secondary packaging?
Primary packaging touches the product and carries the barcode and regulatory copy. Secondary packaging groups or ships it. Tertiary packaging is the pallet layer. Defining which layer does which job prevents over-specifying the shipper.
Can I start small and expand the programme later?
Yes. We record your board specs, coating and colour standard, so adding a SKU later needs only artwork and a dieline rather than a fresh specification.
What is the minimum order for a packaging programme?
100 units per format and size. A three-format system therefore starts at 300 units total, which is deliberately low so you can validate the system before scaling it.
How do you keep colour consistent across different materials?
We match to a physical draw-down on each production stock rather than a single digital reference, because the same Pantone prints differently on coated SBS, kraft corrugated and uncoated board. You approve each substrate before the run.
