A rigid box (also called a set-up box) is built from thick greyboard — typically 1.2 to 3 mm — that is cut, cornered and wrapped in printed paper. It does not fold flat, holds its shape permanently, and is the format used for phones, fine jewellery, spirits and premium cosmetics.

  • Board thickness you choose. 1.2, 2 or 3 mm greyboard specified against how the box will be handled and reused.
  • Magazine-grade print. Litho printing on the wrap gives colour fidelity a direct-print carton cannot match.
  • Crush resistance without flutes. Solid board holds its shape in retail displays and repeat openings.
  • Low 50-unit minimum. Rigid boxes start at 50 units so a limited edition does not need a five-figure commitment.

What are custom rigid boxes?

The greyboard thickness is the whole product. At 1.2 mm you get a light premium feel suitable for cosmetics; at 2 mm the box feels substantial and survives repeated opening; at 3 mm it behaves almost like a case. Because the board is not fluted, rigid boxes resist crushing far better than any folding carton at the same wall thickness.

Printing happens on the wrap, not the board. A litho-printed 128–157 gsm art paper is laminated and then wrapped around the cornered board, which means print quality equals a magazine cover and finishing options — foil, emboss, soft-touch, spot UV — all behave predictably.

The trade-offs are freight and lead time. A rigid box occupies its full volume from the factory onward, and hand-wrapping is a labour step machines only partly replace. Budget 12–18 business days of production and consider collapsible construction if you are shipping internationally.

Custom Rigid Boxes: styles and constructions

The construction decides how the box closes, how much it protects and what it costs. These are the formats we produce most often for custom rigid boxes.

Telescoping lid and base

Two separate pieces; the deepest luxury cue and the most common rigid format.

Hinged book box

Lid attached along one edge, usually with magnetic closure.

Shoulder-neck box

An inner neck raises the base so the lid sits flush — the classic fragrance construction.

Drawer box

Sliding inner tray in an outer shell, ideal for jewellery and small electronics.

Materials

1.2 mm greyboard
Lightest rigid build; cosmetics, small accessories.
2 mm greyboard
The standard premium spec — substantial without being heavy.
3 mm greyboard
Case-like rigidity for high-value electronics and spirits.
Specialty wrap papers
Linen, felt, leatherette and metallic stocks wrapped over the board.

How to choose custom rigid boxes

  1. Pick board thickness by use

1.2 mm for one-time gifting, 2 mm for retail shelf life, 3 mm for boxes customers keep for years.

  2. Budget the freight

Rigid boxes ship at full volume. On overseas production, freight can rival the unit cost.

  3. Specify the wrap paper early

Textured and metallic stocks have their own lead times and print differently from coated art paper.

  4. Confirm insert fit with samples

Foam and flocked inserts are tolerance-sensitive; approve a physical sample before the full run.

The headline price includes local VAT or GST where that market requires it. If you are VAT-registered you reclaim that, so the excl. tax column is your real cost. US and Canadian prices add sales tax at invoicing instead. Volume pricing improves at 250, 500, 1,000, 5,000 and 10,000 units — seewholesale custom boxes for the volume tiers.

FAQ

Frequently Asked Questions

What is a rigid box made of?
A rigid or set-up box is built from greyboard (compressed recycled paperboard) between 1.2 mm and 3 mm thick, cornered and then wrapped in a litho-printed, laminated art paper.
Why are rigid boxes more expensive than folding cartons?
Three reasons: the greyboard costs more than folding boxboard, the wrapping step is partly manual, and the box ships at full volume instead of flat. In exchange you get crush resistance and a premium feel no carton matches.
What is the minimum order for custom rigid boxes?
50 units per size and artwork — lower than most formats, because rigid production is tooling-light. Per-unit pricing improves sharply up to 1,000 units.
Can rigid boxes ship flat?
Yes, if you specify a collapsible magnetic construction. It folds flat for transit and pops into shape with concealed magnets, typically cutting inbound freight volume by 60–70%.
How long do rigid boxes take to produce?
12–18 business days after artwork approval for standard wraps, longer if foil stamping, ribbon assembly or specialty inserts are specified.
Are rigid boxes recyclable?
The greyboard core is recycled material and recyclable. Soft-touch and gloss film lamination, foil and magnets reduce recyclability — ask for paper-based wraps with water-based coatings if that matters to your brand.
