Custom printed boxes are any box format carrying your artwork, produced by one of three processes: digital for short runs and variable data, flexographic for economical spot colour on corrugated, or offset litho for photographic quality. The process — not the box style — is what determines cost, colour accuracy and minimum quantity.

  • Right process for the run. We quote digital, flexo and litho side by side so the choice is a number, not a guess.
  • Pantone matching on request. Brand colours matched to a physical draw-down, not an on-screen approximation.
  • Free dieline and proof. Layered dieline supplied up front and a digital proof before production starts.
  • Versioned artwork at no plate cost. Digital runs let you split one order across multiple designs.

What are custom printed boxes?

Digital printing has no plates, so 100 units costs the same per unit to set up as 1,000. It handles full CMYK photography, versioned artwork and even per-box variable data. Its ceiling is volume: past roughly 2,500 units the click charge stops being competitive.

Flexography prints from rubber plates directly onto corrugated liner. It is cheap at volume and forgiving on rough board, but every additional spot colour adds a plate, and fine gradients and small reversed type do not hold. It is the right answer for logos and flat colour on shippers.

Offset litho prints a sheet that is then laminated to board. It gives the highest colour fidelity, holds fine detail and Pantone matches reliably, and is the standard for retail cartons and rigid box wraps. Plate setup means it needs volume to pay back — usually 2,500 units and up.

Custom Printed Boxes: styles and constructions

The construction decides how the box closes, how much it protects and what it costs. These are the formats we produce most often for custom printed boxes.

Digital CMYK

No plates, 100-unit minimums, versioned and variable artwork, 8–10 day turnaround.

Flexographic spot colour

1–3 Pantone colours direct to corrugated; the volume choice for shippers.

Offset litho-lamination

Photographic quality on a laminated sheet; the retail carton standard.

Screen printing

Heavy opaque ink lay-down for white or metallic on dark uncoated stock.

Materials

White E-flute
Best corrugated surface for full-colour digital and litho print.
Kraft corrugated
Natural brown base; spot colours print with a warm cast that needs proofing.
SBS coated board
Brightest white and highest ink holdout for retail cartons.
Uncoated recycled board
Matte natural look; expect 10–15% ink dot gain versus coated stock.

Printing & finishing options

  • Pantone spot matching
  • Matte and gloss lamination

  • Companies testing several designs before scaling one
  • Any brand replacing plain boxes with printed packaging

Popular custom printed boxes sizes

How to choose custom printed boxes

  1. Send Pantone references, not screenshots

Screens are backlit RGB. A Pantone code or a physical swatch is the only reliable brief.

  2. Watch small reversed type on kraft

White text under 7 pt fills in on uncoated corrugated. Increase weight or move it to a printed panel.

  3. Budget bleed and safety

3 mm bleed and 5 mm safety from every crease keeps artwork from cutting through a fold.

  4. Ask which process at your volume

The crossover from digital to litho usually sits between 2,000 and 3,000 units.

FAQ

Frequently Asked Questions

Which printing method is best for custom boxes?
Digital for runs under about 2,500 units or versioned artwork, flexographic for spot-colour corrugated at volume, and offset litho-lamination for photographic retail quality above 2,500 units. We quote all three where they apply.
Can you match my exact brand colour?
Yes. Supply the Pantone reference and we match against a physical draw-down on your production stock. On uncoated and kraft board expect a slightly warmer result, which we show you on the proof before running.
Do you charge for plates or setup?
Digital printing has no plate cost at all. Flexographic and offset runs carry a one-time plate charge that is quoted separately and reused on repeat orders with unchanged artwork.
What file format should I send?
Print-ready PDF or AI in CMYK at 300 dpi, with 3 mm bleed, fonts outlined, and spot colours named exactly as the Pantone reference. We supply the layered dieline to build on.
Can I print the inside of the box as well?
Yes. On corrugated mailers interior print runs in the same pass and adds very little cost. On glued cartons and rigid boxes it is a separate pass and is priced accordingly.
What is the minimum order for custom printed boxes?
100 units on digital production. Flexo and litho have higher practical minimums — typically 1,000 and 2,500 units respectively — because of plate setup.
